Hi all.
Wondering if you can help. My exhaust manifold has fractured, (new exhaust methinks). Some idiot of a previous owner has rounded the exhaust nuts. With minimum access does anyone know of an easy way to remove them?

Deep well 6 point 12mm socket. Tap it onto the nuts with a hammer or light taps with a small sledge hammer.
Or, if you can get them in there, Vise-Grips.
Don't worry if the bolts unscrew from the cylinder head. Happens all of the time.

The last time I had to remove them on a K100, I used a dremmel with a thin cutting disk and split the nuts diagonally Then plenty of heat plus easing fluid and the nut then unscrewed. It is policy to recut the thread before refitting the exhaust and use plenty of copper grease.
The other methods may work, but if it is badly rusted into the head you can just as easily shear the stud off at the base where it enters the cylinder head and you have a possibly more difficult problem.

I've taken lots of headers off of Ks and I suppose it's possible but I've never had one shear on me. But I've had lots of them unscrew the stud instead of the nut coming off.
I swapped headers on a K75 last week and four of six of the studs came out.

Now I have encountered the same phenomenon, did you successfully remove the rounded nuts? Was it a proper pain or relatively pain -free? I've begun by soaking the lot in easing oil every day for a week.

Are you using a 6 point deep well socket?
This might work. I've never tried the deep well versions but the regular ones work quite well:

I used a set of nut extractor sockets from Amazon. I soaked the nuts in easing oil 3 times a day for a week. I also purchased a deep reach 12mm socket. The nets were a serious pain to get off, but with patience and a mixture of the nut removal socket and the easing oil, I got the lot off. A great tip is to tighten the nut just a fraction, then reverse the drive and try for the loosen. Repeat and repeat and eventually you'll win |

Thread revival....
New exhaust system for my K1200GT.
Went to loosen the OEM system. 7 of the 8 manifold nuts came out with the stud solidly attached by rust.
But they all came out without much effort. I was dreading this job but no problems.
Lost 20# of OEM exhaust weight.
