John or Scott and anyone that understands electrical problems! Iwas able to get into the relay box this evening,dont like what I saw.
The relay socket upper r. corner where #61.31.1.459.677 goes in the relay box has burnt wires,a red one and a green/blue.
Monday when I got to work,the lights wouldn't go off when I shut the bike off.Guage/instru. back lights were on too? I had to unplug my headlite so I wouldn't drain the batt.
When I got home turn off bike and all lites went out ok.
I did buy a new headlite 1or2 weeks ago and noticed tonight it is 12.8 volts and not 12.0 volts like the origional one?Will that make it burn the relay socket wires? I hate electrical problems.
Any idea what to fix so I can get the relay socket fixed and not fry it again? Thank you guys, Keith

The stock bulb is a 60/55 watt- you didn't happen to put an 100/80 watt in there did you?

Looks like green with blue stripes is handgrip to relay?

It sounds like your load shed relay contacts had stuck together. If the relay contacts themselves were dirty/pited/faulty it could cause a low voltage/high current situation that can then lead to a fused relay contact.

Possibly from an overload condition as the part of the circuit that goes to the lamps is NOT fused. Historically from what others have had happen to them, a higher wattage headlamp leads to a burned contact in the hi/low handlebar selector switch, not burning up the relay.

The green/blue should be for your headlamp circuits. It also feeds fuse #7 then comes back into the relay box(green/brown) for the horn relay and fan relay pwer.

Check your lamp connector, on my '97 the p.o. put the plug back on the lamp but the male spade of the lamp slipped beside the female connector in the molded plug. The lack of tight electrical connection lead to a heated connector and a melted wire.

Maybe Duck can fix you up with a new relay base and relay.

I' ve been running a 90/130 in my lt for at least a year and nothings ever burnt out, sounds more like something has shorted to have cooked wires I'd be looking for some damaged or worn from rubbing insulation that may cause it to happen again. cheers AUSBICK

I did get the same watt as called for in the manual.
I didn't know bulb makers would make it 12.8 v. and not just a 12.0v. bulb.On the package it shows 60/55 watt.
You guys think it still can be dirty starter problems? Ishould open it up and check it.
Just for info,I put on piaa lites 2+yrs. ago and taped into the park lite terminals at the little bulb for power and taped things up but that has been long ago.
Was it bad to get power fm. that bulb?

Are you talking about the white sensing wire or the actual power leads for the PIAA lights?

Ted, I put the wires with ring terms. on the aproproate batt. term. and seems like the wire that I put on the park lite has stripes or dashes all along it.
Hopefully I did it correct?
The piaa lights came with a relay and lighted switch,dont the relay send the correct amount of current to the piaa bulbs and nothing else?

That's a lot of current to be running through the skinny stock wires and the switch. If you beef up the wiring and add relays you'll get a lot more light out of that bulb.

Well if the dirty starter brushes caused the relay to chatter it very likely could have caused pited relay contacts and and eventual fusing(sticking) of the contacts resulting in the problems you have now.

I would still pull it and check. If for nothing else, piece of mind.

Thanks duck , think I might look at running relays as the switch problem has been mentioned from several sources . I'd rather be safe and not have to fork out for a light switch even though its been ok for a long time . I get really good light with the 90/ 130 globe will be interesting to see if relays improve it . My bike is an ex cop bike which would have had a lot of extra elecs could be why it handles it ok. It's possible that it could already have relays if it's from former police service.
